Its made out of carbon fiber. Most likely the company that made it did a 3d scan of his face, or took a cavity mold.

That's a two step process mask from the looks of it

First they make a simple mold of his face using plaster or silicone... you can tell he had his nose bandaged when they did it by the shape of the mask.. lol

Then they make positive tooling from the first process to create an exact replica of his face called a "buck" this is probably an epoxy based material reinforced with fiber glass cloth

After cleaning up the buck and polishing it it's waxed with a release agent, Carbon fiber cloth (in this case a 3k 2x2 twill weave) that's pre impregnated with epoxy is applied, probably about 4 layers then it's placed in a bag, vacuum is applied to make sure the cloth conforms to the shape of the tooling and it's placed in an oven and baked for several hours at around 400 degrees..

Materials alone were probably 500 dollars total, labor another few hundred unless the Heat are getting gouged..lol

pretty cool process, my company does things like this for prototype/one off race car parts, but we've also made body armor for stunt men using the above process

It would shatter. I believe CF needs to be 2.5-3 inches thick to effectively stop a bullet.

Yes it could... hard to tell for sure but looking around the eye holes on his mask, it's hard to see but it looks like there might be a core material sandwiched in between the carbon.. if there is then the masks edges are probably 1/16 inch thick which when sanded down and finished would be fine..

Without a core the thing would be super thin and could indeed cut into his face should he get whacked at the right angle
